1. For the icon size, it can't be resize to a bigger size, as it is an icon based on image. Unless, if you allow us to custom for you, we would happy to switch it to font-icons and the customization should be easy.
2. Superusers are by default are moderator for all categories. However you can hide the superusers from being displayed in the list. You need to tweak some code in order to achieve it.
3. I have helps you aligned the badges. Please have a look.

Ref issue 1, it is not a problem with the size (my use of the word 'small' has caused confusion, sorry) but the actual icons, should they not be the same as the demo (see image) instead of envelope images?

Ref issue 2, yes I would like to hide the superuser names in the moderator list, how do I do that (just hide the names, not what they can access)? I have a User Group set in the Role section as moderators and can add a superuser to that group if I want to show them as a Moderator.

2. Regarding "hide the superuser names in the moderator list," if I understand you correctly, you want to have a yes/no function to hide the superadmin. This function is not available. There are 2 solution for your issue.
1. Permanently hide all superusers from the moderator list but still have control. Is just like a hidden moderator.
2. Add/remove superadmin from category permission.

Thank you Mohd, I disabled the Sprite generator in the JCH Optimize and the correct icons are now showing in the forum, is this an issue I should take up with them as if I switch it on again the icons will disappear?

The second solution you suggested works perfectly for the Moderator problem (thank you), I have removed Superusers from the 'Able to Moderate Category' list in each category in EasyDiscuss and everything is perfect, only other moderators show but superusers still have access.

To be honest, I am not really sure what JCH is doing when sprite generator is enabled. I am assuming that they are picking up all the images that are loaded and merging them into a single file and perhaps the calculation got messed up somehow. It's best that you contact them
